increasing field size

Sounds like a possible memory fault.  If not a memory issue, is it 
possible that you have a missing pair key|data?  You know, when you have 
keyaaa but missing dataaaa or vise versa ...

I would do a spin:

(a) copy file (map only) to a 2nd file
(b) edit copied file to have increased map
(c) run routine to copy all records from original to copy
(d) rename original file
(e) rename copy file to original

That is a lot of records ...
